Brewery flooring: choosing the right floor for hygiene, safety and long-term performance

Whether you’re running an independent craft brewery, expanding a microbrewery or operating a large-scale beverage production facility, one thing remains constant, your floor works just as hard as your brewing equipment.

From hot washdowns and caustic cleaning to heavy kegs, forklifts and constant foot traffic, brewery floors take some of the hardest treatment in the food and drink industry. Getting the specification right is not only about how long the floor lasts. It protects product quality, it decides how you do in an audit, and it sets how much of your week disappears into cleaning.

Every brewery is different, so we specify against your production process, your cleaning regime and how each area actually gets used, rather than picking one system and running it through the whole building.

Why hygiene starts from the ground up

In the brewing industry, hygiene is the whole job.

Every surface in production has to be easy to clean and has to resist bacteria, mould and contamination. A floor that cracks, absorbs liquid or holds water in a low spot becomes a hygiene problem quickly, and it is one of the first things an auditor looks at.

Breweries deal with all of this, usually on the same shift:

  • Beer, wort and sugar spillages
  • Cleaning chemicals and caustics
  • Hot water and steam cleaning
  • Constant moisture
  • Heavy production equipment
  • Forklift and pallet truck traffic

Your floor should make cleaning easier rather than adding to it. A continuous finish takes away the places where yeast, sugar and dirt collect, and coving the floor up the wall removes the worst one of all, which is the joint at the base of the wall.

One thing to be clear about. Where there is a joint in the concrete, that joint has to be carried through the floor finish. Bridging it and hoping for the best is how a floor cracks in its first year. What you are after is a finish with no unnecessary joints, not a finish with no joints at all.

What makes a good brewery floor?

A brewery floor has to do several jobs at once:

  • Hygiene performance
  • Chemical resistance
  • Thermal shock resistance
  • Slip resistance in wet production areas
  • Impact resistance
  • Long service life
  • Easy cleaning and maintenance
  • Minimal downtime during repairs

Thermal shock is the one that catches people out. Not every resin can take steam cleaning, and when hot water hits a system that is not rated for it, the resin moves at a different rate to the concrete underneath and debonds from the substrate.

You do not watch that happen. You find it months later as blistering, or as a section that lifts when somebody catches the edge with a pallet truck.

There is no single certificate to ask a contractor for here, which is part of the problem. What matters is the system and how thick it goes down. Steam cleaning generally means a polyurethane screed at 9 to 12mm or more. A thin coating in an area that gets steam cleaned daily will not last, however good it looks on the day it goes down.

Polyurethane screed: built for production areas and keg stores

Where the floor takes impact as well as chemicals and hot water, heavy duty polyurethane screed is usually the answer.

We were called to a keg store at a major UK venue where the floor had already been through two attempts. It started as a PU screed, and kegs were being dropped and thrown onto it hard enough to smash the surface up. Somebody then laid a metal checker plate floor over the top, on the reasonable assumption that steel would survive what resin could not.

That did not hold up either.

What finally went in was a heavy duty polyurethane screed with coved skirtings. A keg store asks for several things at once: high impact resistance, very high hardness, chemical resistance, and anti-slip in an area that never dries out. Take any one of those out of the specification and the floor fails somewhere else instead.

No floor is indestructible, and anybody who tells you otherwise has not spent time in a keg store. What a heavy duty PU screed does is take that punishment far better than the alternatives, and hold its hygiene properties while it does it. These systems are food grade, which in a brewery matters as much as the impact resistance, because the floor is part of the production environment rather than just the thing underneath it.

One thing to weigh up while you are specifying. Anti-slip and easy to clean pull against each other, because the more aggressive the slip profile, the more texture there is for sugar and yeast to sit in. That balance is a decision per area, not per building.

Polished concrete: taprooms, visitor areas and dry storage

Not every brewery space faces the same demands.

Taprooms, visitor centres, retail areas, offices and dry storage all suit polished concrete. It is hard wearing, it needs very little looking after, and it reflects light around a space that is usually a converted unit with limited windows.

The finish behind the bar and the finish in the brewhouse should not be the same product. They are not doing the same job.

Where the flooring job stops and the drain job starts

If there is one thing to settle before you specify anything else, it is this, and it is almost never on the drawing.

Drainage and flooring get treated as two separate jobs. They are not. The floor is what moves water to the drain, so if the falls are wrong you get pooling and standing water in a wet production area, and that is a hygiene problem, a slip problem and an audit problem at the same time.

Getting it right is a design job before it is an installation job. Before the polyurethane screed goes down we install a polymer modified screed laid to falls, so the finished floor runs water to the gullies rather than holding it in low spots. Where those falls run has to be set out against where the drainage actually sits.

Which is why the drainage and the flooring need designing in conjunction, rather than one contractor turning up after the other has finished. Get both in the same conversation early. It costs a great deal less than finding the problem after the first washdown.

Which flooring is right for your brewery?

This is the question brewery owners ask most, and the answer depends on:

  • Whether you are producing beer, cider, spirits or soft drinks
  • How often floors are washed down
  • Whether hot water or steam is involved
  • How aggressive your cleaning chemicals are
  • Whether forklifts run in that area
  • Whether there are packaging or storage areas
  • Whether the public will ever stand on it

Rather than putting one system across a whole building, we walk the site and specify by area. Sometimes that is polyurethane screed throughout production. In other facilities it is PU screed in the wet and high chemical zones, polished concrete front of house, and a different resin again in packaging.

A small independent craft brewery has very different requirements to a large beverage manufacturer, so before we specify anything we want to understand:

That last one is worth more attention than it usually gets. The cheapest floor to install is rarely the cheapest floor to own, particularly in a wet production area that gets steam cleaned daily.

The pattern is consistent. Production goes up, and the floor that coped with a smaller operation starts dusting, cracking or becoming difficult to clean at exactly the point the business is busiest and can least afford to stop.

Doing the floor during an expansion or a refurbishment costs a fraction of doing it as an emergency in the middle of a production run. The same is true of hardening a floor for abrasion resistance: at the start of a project it is quick and cheap, at the end it is neither.
